Plant Refurbishment

Aging heat plant does not always need full replacement. Ai-TEC refurbishes boilers, calorifiers, inline heaters and incinerator support systems to extend service life, improve efficiency and keep sites compliant.

Refurbishment that keeps plant earning

Plant refurbishment is the middle ground between constant breakdowns and a full capital replacement. We assess the condition of the vessel, burner train, controls, insulation, pressure parts and ancillaries, then repair or replace only what is needed. That gives you a longer service life without writing off good equipment.

Our work suits factories, hospitals, laundries, food plants, mines, warehouses and mixed-use sites across Gauteng and the rest of South Africa. We regularly handle boilers that have been running through load-shedding, hard water scaling, coastal humidity and years of patch repairs. The aim is simple, keep the plant safe, efficient and serviceable for the next operating cycle.

  • Steam and hot water boiler refurbishment
  • Calorifier vessel and coil repairs
  • Inline heater component replacement
  • Controls, valves and instrumentation upgrades
  • Insulation, cladding and access improvements

What gets included in a typical refurbishment

Every site is different, but most refurbishment projects include a condition inspection, strip down, cleaning, repair, reassembly and recommissioning. If the unit has not been serviced properly for a few years, we may also recommend water treatment corrections, combustion tuning and changes to the maintenance interval so the same faults do not return.

Typical scope includes tube cleaning, gasket replacement, inspection of pressure parts, burner overhaul, fuel train checks, fan and pump repairs, control panel testing, safety valve checks and leak repairs. Where needed we rebuild refractory, replace corroded sections, repair door seals and correct faulty pipework supports. For systems with poor access or no proper isolation, we also plan temporary shutdown work so the plant can come back on line with less disruption.

  • Visual and functional inspection before work starts
  • Boiler, calorifier or heater strip-down where required
  • Mechanical repairs and corrosion rectification
  • Electrical fault finding and control testing
  • Final recommissioning and performance check

How we handle the job on site

We start with a site visit in Jet Park, Boksburg or anywhere else you need us, then prepare a scope of work with risk points, spares and shutdown requirements. If the unit can be refurbished in place, we reduce downtime by staging labour and materials carefully. If a sectional rebuild or workshop work is needed, we arrange removal and reinstallation with lifting support.

The usual process is inspection, quotation, approvals, isolations, strip-down, repairs, testing and handover. We keep communication practical and direct because most plantrooms do not have time for guesswork. Zanele from service coordination books the work, while our technicians and fabrication team handle the physical repair side, including minor steelwork and access changes if the plant is difficult to service.

  • Initial inspection and photos with fault list
  • Detailed quotation with recommended and optional items
  • Planned shutdown and lock-out coordination
  • Refurbishment, testing and handover documents

Turnaround times and shutdown planning

Small repairs can often be turned around in one to three working days, depending on access and spares. A fuller refurbishment may take one to three weeks, especially if tube work, refractory, control upgrades or fabrication is needed. For busy plants, we try to work around production windows, school holidays, quiet shifts or weekend shutdowns where possible.

On sites where hot water is essential, we can phase the work so one section remains operational while another is repaired. That is often the best approach for hotels, residential blocks, healthcare facilities and some process plants. We do not promise overnight miracles, but we do plan the sequence carefully so the plant is offline for the shortest realistic time.

Pricing that makes sense for older plant

Refurbishment pricing depends on the plant size, access, degree of corrosion, whether the unit is steam or hot water, and how many parts need replacing. A 300 kW calorifier repair is not priced the same as a multi-ton boiler with burner overhaul and refractory replacement. We quote on actual condition rather than giving a generic rate that does not match the job.

Where possible, we separate the work into must-do safety items and optional efficiency upgrades, so finance teams can approve in stages. This is useful when a site has to balance maintenance spend against production pressure. A clear scope also helps avoid repeat callouts later, which usually cost more than doing the repair properly the first time.

  • Fixed pricing for defined repair packages where practical
  • Measured labour and material pricing for larger projects
  • Optional efficiency upgrades listed separately
  • Spare parts and replacement items specified upfront

Maintenance intervals after refurbishment

Once a plant has been refurbished, the maintenance interval should be set according to duty cycle, water quality and operating hours. As a general guide, monthly operator checks, quarterly servicing and annual inspections keep most commercial heat plants in better shape. Heavy-duty or high-pressure units may need closer attention, especially if the site struggles with scale, low water quality or frequent power interruptions.

We also recommend reviewing chemical dosing, blowdown routines and burner tuning after the first few weeks of operation. A good refurbishment can still underperform if the water treatment is off or the plant is running outside design conditions. If needed, we build a maintenance plan around your site so the equipment stays inspection ready and does not slip back into patch-up mode.

Where Ai-TEC supports plant refurbishment

Our base is in Jet Park, Boksburg and we support clients across Boksburg, Kempton Park, Germiston, Pretoria, Midrand and Sandton, with service teams travelling nationally when the job calls for it. We work with the same practical approach whether the plant is in an industrial park, a warehouse, a school or a processing facility. If the unit is worth saving, we will tell you plainly. If it is beyond sensible repair, we say that too.

Ai-TEC has been working with heat plant since 2009, and the team understands how South African sites actually run, with limited shutdown windows, ageing infrastructure and plenty of pressure to keep production moving. Pieter Fourie oversees the business, with support from operations, engineering, service and fabrication staff who know the trade side of the work, not just the paperwork.

What clients say

Questions we get asked

When should a plant be refurbished instead of replaced?

Refurbishment makes sense when the core vessel or structure is still sound and the main issues are corrosion, worn components, poor combustion or old controls. If the pressure parts are badly fatigued or the repair bill is too close to replacement cost, we will say so honestly.

Can you refurbish plant during a planned shutdown?

Yes. Most of our projects are planned around shutdown windows, weekend work or phased outages. The earlier we get the scope, the better we can line up labour, spares and isolations.

Do you also handle compliance checks after refurbishment?

Yes. We can complete final testing, record the work done and support annual inspection requirements. We also flag any maintenance items that need attention before the next operating cycle.
