Boiler Economisers

Ai-TEC supplies boiler economisers that recover usable heat from flue gas before it is lost up the stack. In Gauteng and nationwide, that means lower fuel bills, steadier boiler performance and better overall plant efficiency.

What a boiler economiser does

A boiler economiser is a heat recovery unit fitted in the flue path so that hot exhaust gases pass over a heat transfer surface before leaving the boiler system. That recovered heat is then used to preheat feedwater or process water, which reduces the amount of fuel needed to reach working temperature. On a busy plant, even a small drop in stack temperature can make a real difference over a month.

Most sites in Gauteng see the best results where boilers run for long hours, where demand is steady, or where there is a lot of waste heat leaving through the chimney. It suits plants that already have basic boiler control in place and want to reduce consumption without changing the whole steam or hot water system. If your site has high diesel or gas spend, an economiser is usually one of the first upgrades worth looking at.

Sizes, materials and layout options

Economisers are sized to suit the boiler output, flue gas temperature, available space and the water flow you want to preheat. Units can be supplied for compact plant rooms in places like Sandton basements or larger industrial yards in Boksburg, Kempton Park and Germiston. We also allow for access space, cleaning clearance and the extra weight on the support frame.

  • Small to medium packaged boiler plants for commercial buildings, laundries and processing lines
  • Heavy-duty industrial units for continuous duty and higher flue volumes
  • Tube and finned surface options for better heat transfer in limited space
  • Corrosion resistant materials for damp flue conditions and coastal humidity
  • Custom support frames, ducting pieces and inspection doors where the plant layout is tight

For many sites the right choice is not the biggest unit but the one matched properly to stack temperature and water demand. Oversizing can cause poor return, while undersizing leaves too much heat in the flue gas.

Where economisers work best

Boiler economisers work well in hospitals, hotels, food plants, laundries, schools, mines, factories and any site that runs a boiler for long periods. They are especially useful where hot water demand is constant through the day or where steam load changes but the boiler stays online. If your plant has seasonal peaks, the unit still pays its way when the boiler is under pressure for much of the year.

They are also a practical fit where municipal power interruptions have pushed sites to run generators or shift loads. By cutting fuel use, an economiser helps keep operating cost down when backup power is already adding strain. It can also support a plant running on a tighter maintenance budget by reducing thermal stress on the boiler side.

  • Sites with high flue gas temperatures
  • Plants using diesel, gas or dual fuel boilers
  • Operations with steady hot water or steam demand
  • Facilities looking to cut emissions and fuel spend without major shutdowns

Installation, stack tie-in and utility needs

Installation normally involves a flue gas assessment, support design, pipework tie-in and careful balancing of water flow through the economiser. The unit must fit the boiler duty and the available stack draught, otherwise combustion can be affected. Our team checks access for maintenance, condensate management and whether the existing chimney can handle the added pressure drop.

Power demand is usually limited to controls, pumps and instrumentation if the unit uses a circulation loop. The boiler itself does not need a new fuel source, but the combustion set-up may need tuning after installation to suit the changed flue conditions. On gas-fired plants, the burner settings and safety controls must be verified after the modification. On diesel units, we check atomisation, excess air and smoke levels before final handover.

If the site has load-shedding or unstable supply, we can plan the installation around available plant shutdown windows. That matters on sites that cannot afford long downtime, especially where a boiler feeds production, sterilisation or domestic hot water.

Care, cleaning and service intervals

Like any heat recovery unit, an economiser works best when the heat transfer surfaces are kept clean. Soot, ash and scale reduce performance quickly, and poor water treatment can shorten service life. Regular checks should be part of the boiler routine, not left until the annual outage. In dusty areas around Gauteng, or where fuel quality is not ideal, cleaning may be needed more often.

  • Inspect for soot build-up, leakage and rust staining
  • Check stack temperature before and after the unit
  • Test water flow, pump condition and control operation
  • Confirm that all access panels and seals are sound
  • Review combustion settings after major service work

Ai-TEC supports this with boiler servicing, combustion tuning, water treatment support and annual inspections. If the economiser is part of a larger plant refurb, we can plan the work alongside boiler repairs, calorifier maintenance or refractory relining so the shutdown is kept to one controlled period.

What to check before ordering

Before ordering, gather the boiler make-up, flue gas temperature, fuel type, normal operating hours and the amount of water you want to preheat. We also need stack diameter, available footprint, access route and the required duty on the water side. If your plant has more than one boiler, tell us whether the economiser will serve one unit or a common header.

It also helps to know if the plant has corrosion issues, limited drainage, or a history of scale due to hard water. That affects material selection and cleaning access. For coastal or humid environments, we pay extra attention to condensation risk and material choice so the unit lasts. If you are unsure, send the boiler nameplate data and a few photos of the plant room and flue route, then we can advise on the practical options.

  • Boiler output and fuel type
  • Flue gas temperature at normal load
  • Water temperature in and target temperature out
  • Space available for install and maintenance
  • Any existing shutdown limits or municipal compliance issues

Local supply and support from Jet Park

Ai-TEC is based in Jet Park, Boksburg, with service teams covering Gauteng and travelling nationally for project work, repairs and scheduled maintenance. We work across Boksburg, Kempton Park, Germiston, Pretoria, Midrand and Sandton, and we support industrial clients who need practical advice before they commit to a retrofit. Our team includes project, fabrication and service staff who understand plantroom realities, not just drawings.

If you want to improve boiler efficiency without replacing the whole system, a properly sized economiser is often the most direct step. We can assess the existing plant, recommend the right arrangement and support the unit after installation so it keeps paying back year after year.

What clients say

Questions we get asked

How much fuel can a boiler economiser save?

Savings depend on stack temperature, boiler run hours, load profile and how much useful heat can be recovered. Sites with long operating hours and higher flue temperatures usually see the best return.

Will an economiser work on a gas or diesel boiler?

Yes, provided the unit is sized correctly and the flue conditions suit the design. The burner and combustion settings should be checked after installation.

Do economisers need regular cleaning?

Yes. Soot, dust and scale reduce heat transfer and can increase flue resistance. Cleaning intervals depend on fuel quality, operating hours and local site conditions.
